,2005 Highlander LTD: Cold air comes out of passenger side, warm air comes out of driver's side. Could this have something to doe with the 'blend-door' operation? (I see no mention of 'blend-door' on your blog.)

That definitely sounds like a blend door issue. When you say warm comes out on the driver's side and cold on the passenger, what is setting on the control head? In other words, what is it supposed to be doing; heat or AC?
