Question

Intermittent starting problem 2003 Ford Expedition Eddie Bauer. Starter relay "buzzes" when fails. Ford dealer tested battery and charging system, replaced starter, replaced starter relay, tested serveral times over several days each tiem and e-mailed with Ford technician with no joy. During fail, headlights, power windows, etc. are all normal. Security light on dash is normal (no fast flash). Second key has no impact. Moving shift lever, pressing brake pedel, and moving steering wheel have no impact. Repeated ignition retries sometimes does not help, but sometimes starts during same ignition cycle or next one. Jump starting has no impact. Truck was towed to dealer after it failed for more than an hour and numerous retries. It failed once over several days of testing at dealer. Fails about once every two or three weeks for the last few months. It works daily. Starts immediately when the buzzing starter relay stops buzzing. Usually starts after a retry or two.

hi these are well known for a windshield leak which runs straight into the fuse box , this ruins the fuse box and causes your trouble

Customer Concern:No start, no crank condition. When the key is placed in the Run position a buzzing noise is heard from the Central Junction Box (CJB). When a connector of the CJB is disconnected, the buzzing noise will stop, the engine will crank but will not start. The THEFT light on the auto lamp sensor will flash on and off in rhythm with the buzz noise from the CJB. None of the relays in the CJB appear to be making the vibrating buzz when a finger is held on it. A couple times it was though that the buzzing relay was identified but when the relay was removed, the buzzing was still present. There is no communication to the Powertrain Control Module (PCM) through the scan tool but some of the other vehicle modules will communicate.
Tests/Procedures:1. Disconnect all fuses one at a time and check for the fuse removal to effect the buzz.

2. If an associate fuse can be removed which affects the buzz noise, observe the wiring diagram of that fuse to identify how the circuit is affected. In other words, if there is any external wiring circuit that is back feeding into the CJB causing the condition, or, if the is isolated to a short interior of the CJB.

You are correct that the buzzing is coming from the fuse box on the interior passenger side kick panel fuse box that has the starter relay and other relays. I have not been able to confirm the buzz is from a relay.

 

Given the intermittent nature of the buzz noise, I have been unable to confirm that it is from the starter relay or is associated with any particular fuse.

 

Can you suggest a CJB troubleshooting procedure for my Ford Dealer or a third party to follow? I do have a digital volt meter and am reasonably handy, but I am also happy to leave it to the professionals. Perhaps pulling the CJB to inspect for corrosion? Other troubleshooting suggestions?
