I am replacing a heater core on 2004 expedition. The core is out by cutting the lines on the inside of the firewall. The new core wont slide in. Any tricks to removing the plenum? I have removed all visable screws but it wont come off.

From your opening question, I take it you have the dash away from the firewall. There are 2 nuts under the hood at the firewall that also hold the evaporator case to the dash. Below are the directions from the factory shop manual.
