My son's 2002 Taurus always allows some warm air to enter the cabin even with temp select full cold and venting outside air on a cool day. I believe it's also compromising the A/C's effectiveness when used.

Hello, My name isXXXXX will do my best to assist you.This is a known problem, Have seen and worked on say 10-15 since 1999-2000the blend door actually bends or distorts some and it no longer shuts 100%the thing is, yes you can get the just the door but,, in order to change the secondary blend door the dash has to be removed. The the HVAC/ Book time is about 4.2 hoursthere is no short cut fix, the door just is not seating all the way and allowing some warm air to bypassthe part # XXXXX XXXXX as well as some pertinent informationFORD: 1996-2003 TAURUS LINCOLN: 1998-2002 CONTINENTAL MERCURY: 1996-2003 SABLE
ISSUE
Some vehicles may exhibit constant warm air discharge from the climate control system. This may be caused by the Climate Control Stratification Door (Secondary Temperature Blend Door) which may distort and bind.
ACTION
Replace the Climate Control Stratification (Secondary) Temperature Blend Door with a redesigned service part. The service procedure has changed as this door is now available separately versus replacing the case assembly.
Thanks, XXXXX XXXXX the fix would involve dash removal. Will this get worse with time or will using the temp select knob worsen the problem? Is the door plastic or metal and any chance in our Texas heat it would become flexible enough to close fully if excercised?
no, from what we have seen, it only flexes so much and you most likely at the worst of it. I have not run into one yet that the heat leak through over comes the AC but..I guess cant rule outthe door is plastic, the control rod metalIn really feel its at its worst if you notice it and will remain like this till fixed

Thanks for the help, he heads out Thur. to start his military career in San Diego, been trying to get the car to cool a little better for the drive across the southwest. A/C freon service that did'nt make a measurable change got my wheels turning. If you have time for another question---my wifes 2005 Taurus had an uncommanded acceleration event recently and I found the cruise control cable detached at the throttle body, fived it with a quick tie. Is this a chronic issue you are aware of?
